BLT's Meter-Scale Copper 3D Printing Material for Space Propulsion

Article by GoEngineer on Mar 18, 2026

Copper has been the gold standard for rocket engine components in the aerospace industry, recognized for its heat transfer capabilities and structural performance. However, the manufacture of such large-scale copper parts as thrust chambers, with complex geometries and that can withstand high thermal loads, has historically been a challenge.

Metal 3D printing has streamlined the process, removing the need for tedious, manual brazing. But the very property that makes copper desirable - its high thermal conductivity- adds its own unique challenges, as heat quickly dissipates away from the laser powder bed fusion melt pool, often leading to instability and significant residual stress.

BLT (Bright Laser Technologies) addresses these hurdles with its "Full-System Engineering" approach, integrating design, materials, and machinery to produce copper thrust chambers nearly a meter in height.

Material and Machine Synergy

To ensure reliable performance in these massive builds, BLT developed BLT-CuCrZr powder, a specialized alloy, providing the high thermal and electrical conductivity required for aerospace applications, while maintaining excellent resistance to high-temperature deformation. The use of this material allows engineers to incorporate intricate conformal cooling channels directly into the walls of the thrust chamber. These internal geometries significantly improve cooling efficiency and extend the service life of the engine, while providing a level of performance unmatched by traditional manufacturing.

The heavy lifting is performed by the BLT-S615, a high-productivity system equipped with 6-laser-coordination designed specifically for large-scale industrial production.

In addition to the above, large copper builds are prone to oxidation and thermal stress, but the S615 mitigates these risks through:

  • Active Thermal Management: By controlling the thermal field throughout the build, the system suppresses residual stress to maintain dimensional accuracy throughout the printing cycle.
  • Precise Atmosphere Control: The system maintains ultra-low oxygen levels to prevent the oxidation that typically plagues copper manufacturing, ensuring the purity and performance of the final part.
  • Real-Time Monitoring & Feedback: With multi-laser coordination and closed-loop monitoring, the BLT-S615 detects and corrects potential defects instantly, ensuring consistent mechanical performance from the first layer to the last.

Beyond Aerospace

While space propulsion remains a primary driver for these advancements, the ability to scale high-performance copper printing has major implications for a variety of other high-tech sectors. The same thermal management benefits required for rocket engines are highly sought after in microelectronics, where heat dissipation is a constant bottleneck, as well as in rail transport and advanced heat treatment applications.

BLT Meter-Scale Copper

By rethinking the entire manufacturing ecosystem, from the chemistry of the powder production to the precision of the post-processing, stable and large-scale metal production is no longer a theoretical goal; it is a reality.

BLT is proving that when design, material, and machine work in perfect harmony, even the most "impossible" materials can be scaled for the next generation of engineering.

The result is a new level of design freedom, improved cooling performance, and scalable production for some of the most demanding engineering applications in the world.
